Polomon has it. Do the hole saw method, or even a drill if you can get one with the right rad that'll fit a standard size chuck (13mm). Hole saws tend to wander and cut approx 1mm larger than you want. Cutting it into sections (or a x) will help when cutting it out as it will stop the weight of the whole sheet of steel pulling on the remaining sheet and bending it.

Find the best welder/fabricator you know if your not confindent enough, but other wise get some decent goggles or a face screen and practise cutting along scrap car body sheet with the finest marker you can get, Staedler fine liners are good. Use a good quality inox 0.8mm slitting disc (something like klingspor, rasta, 3m or phoenix). Cut next to your line, which if it's super-fine, you should be pretty accurate.

The more you use a 4.5" grinder the steadier you'll get, Dont be afraid just use the right ppe. Iv had steel impregnated in my eye even using a screen. Goggles are best.

As for inside the wagen remove headlining and cover the car with a fire blanket or sheet of something as non-flammable as you can find and have a mate on firewatch with a C02 extinguisher.

I reckon a jigsaw will make a right mess though personally.

I've put a rag top in a beetle roof, When I got the roof it already had a hole for the ragtop but it was a good inch and half too small all the way round. I cut the remainder off with a pair of tin snips, its accurate but your hand does get tired

The roof was a spare cut off a car and on the floor though, it was purely a trial fit to see if the ragtop followed the curve of the roof..... It didn't.

I did realise though after looking closer at one. The sunroof actually just clamps itself to the roof.

Theres a lip in the 6n roof though that would stop it moving from side to side etc. So I'm going to fit it, get it straight then tack the frame in so it doesn't move.

Also, this allows for a slight bit of error in the cutting. Doesnt actually have to be exact, Not to say i wont try to get it exact.

And it fits a Breadvan roof easy enough, with plenty to spare. I'll have a look tomorrow and take some pics of the frame on the coupe roof if i remember.

For sale, capri green breadvan, good condition, slight hole in good but hardly noticeable...

I was thinking tin snips. Pretty hard to go wrong with a set of those!

How does this stand as regards to safety? I.e. can anyone just cut a sunroof in without having to have any further safety approval? I'm assuming so as people reto-fit sunroofs. i suppose if you go for an mot and it comes back with a fail sheet for it you'll know!

I'll swap for a mint non-sunroof shell.

All this talk of gashing roofs has got me thinking though. I saw a thread on club GTI where a chap cut more steel out, like two sunroof shaped holes and stuck carbon fibre on top. If I'm caging the shell anyway, then I'm not worried about the structural integrity of the roofskin as much.

I'll swap for a mint non-sunroof shell.

The upper one works with every electric Drill, the Lower one with compressed air.

This stuff Stamps small circels out of the Metal.

I was gonna suggest a nibbler - as a roofer/cladder i chopped many a hole in the side of industrial buildings using these things, can hire them for peanuts.

But i think they're way too fast and brutal for this, bearing in mind i can go through both skins and cut a fire exit into a building in under 5mins using one hand, i'd go for a jigsaw all day long with a car roof. Fine blade, low speed, slowly but surely.

Remember - measure twice, cut once.

Designed for cutting sheet metal but you'd have to run round the corners with a jigsaw.
