Josh's VW polo 6n2 Project :) from 1.4 8v > 1.6 16v GTI > 1.8T 20v

Good read so far! Not been on this forum for years since moving to a golf 1.8t. My golf was recently in a collision (not my fault) and it's not looking good for it. Mine was running milltek turbo back (resonated box with sports cat), sfs super size TIP, a k&n panel filter and stage 1 map at r-tech and ran 222bhp and 247ftlb. That was nippy enough so sure you'll be buzzing in your polo.

Currently on with getting a 6n2 polo from work and I'll have a spare 1.8t.. This thread has tempted me.

So once the engine was out and the car was stripped it was time to get a doner car, I wasn't keen on doing all this work to end up with the same gutless 60HP 1.4 8v so a more powerfull engine was a mu

Yeah should be man :)

So now that all the mounts were made, the chassis strengthened and the cut outs all solidly welded up it was time to get busy with the filler and paint to make it all look good! id never done any fillering before and only painted small things so it was a bit of a step into the unknown... however i think I'm pretty happy with the result considering it was just done by myself with rattle cans... the colour i went for was mercedes obsidian black 11401404_867130616687164_474534226442737 10446671_867137456686480_753367661772533 11415371_867137490019810_364859878611549 10367575_867137530019806_581531436339247 1981773_867137626686463_5569363735662340 11401047_867137686686457_882743122781059 11428056_867137733353119_29914460993639911400964_867137893353103_869965752683135 1377965_867137976686428_3432565970720758 12002283_908976342502591_188106920708736 11204414_908976379169254_754512665360073 12009598_908976405835918_373103715435441 11990682_908976422502583_523664176631271 12002834_908976442502581_587690301233393 10408691_908976469169245_773020018142556 12003408_908976499169242_818715427973031 11986473_908976522502573_149515953776685

Nice job pal. Like the blue mounts and splash on the brake servo and master cylinder. Nothing better than being original

now the engine was in an bay painted up was time to start concentrating on making everything else work/fit as theres not much thats just gonna bolt on an go with an engine conversion like this, i made my first job the gear selector as it was a relatively simple task, just had to cut off original brackets and make my own for the mk4 golf selector to fit... the cables snagged slightly against the top of the floor pan so a bit of hammering gave us some more clearance 11148788_908976729169219_118632150467540 12006281_908976775835881_329951847876779 12004015_908976819169210_883440118680011 12002769_908976842502541_135827554290573 12004914_908976889169203_308282712793061 12009784_908976862502539_608273884410329 12011283_908976975835861_854237272739237 11998999_908989779167914_63119007608805711250028_908989792501246_100479654020500 12002788_908976755835883_181712415852279

As the standard polo fuel pump probably wouldn't be up to the job of the much more powerful 1.8t engine that would have to be changed, so i went for a S3 pump the only problem was some parts of the sender unit were slightly different and the float arm was on the wrong side aswell... so i stripped both units down and swapped bits from the polo one to the S3 one, basically to make a hybrid S3 polo pump :) 10155943_860507820682777_875931230717756 11391252_860507850682774_296601918333359 10511232_860507867349439_477599282424084 11205976_860507897349436_220892263257161

next step was the pedal box, the pedal box in the polo had a FBW (FLY BY WIRE) throttle pedal and a cable clutch pedal which was the opposite of what i needed... after some research i found that polo 6n2 1.4TDI's have hydraulic clutch pedal boxes which would be a direct swap! however i needed a cable operated throttle as the 1.8t agu lump is a cable throttle, so in the end i used a TDI hydraulic clutch pedal box and we welded a polo 6n cable throttle pedal to the pivot point of the original 6n2 FBW pedal if that makes sense? this allowed us to have the hydraulic clutch and cable operated throttle :) , the reason we had to weld the polo 6n cable throttle pedal to the original 6n2 pivot point rather then just bolting it on is because the pivot point of the polo 6n pedal was a different setup from the 6n2's nut and bolt setup, hopefully pictures will show the difference... after the pedal box had was finished we fully seem welded the whole thing as its a common fault of the polo's pedal boxes to break from there tack welds... 11836842_909007705832788_37277995024761511988700_909007642499461_848573753458655  11924303_909007512499474_734706670525870  11987102_909007549166137_534827404924021  12006335_909007739166118_238651706154212  12002289_909007779166114_394554998376673  11990505_909007999166092_753532377247910  11988575_909007819166110_268211165368048  11209617_909007842499441_743755038175682  12002765_909007869166105_358785251964488  11990505_909007929166099_647948367098658  12003001_909008042499421_622614837275467  11990587_909008022499423_521883304406688  11201180_909008125832746_252204325791771  11209580_909008189166073_241593572652355

Wish I was capable of doing such awesome custom work myself.. can change the wheels?? :unibrow:

Is it all finished yet?

I bought a 6n2 GTI to do up as a track car when i come back from New Zealand in Autumn, and have literally been toying with the idea of this swap since i bought it! Your build thread is next level, props to you man. I may well get in touch for advice and pointers if I do go ahead with it :good:
